Some of the pty initialization was reworked last Friday to fix an initialization race on Solaris, but it shouldn't affect Linux boxes (it doesn't here). When we had problems under Linux (the "error getting window size" messages), starting the terminal from an xterm or under gdb with stdin/stdout/stderr redirected to /dev/null was enough to reproduce them. If that doesn't turn up anything, you might try modifying the terminal launcher to run the terminal under strace or ltrace, using the -o flags to log to a file that you can look at if the terminal fails to start.
