Just a quick note to say thanks to everyone who responded, all the emails have been useful and have given me pointers on where to look next.

Surya, regarding our rule persistence; all of the CSS content rules are currently set as 'no persistent', so I think we've got that base covered.... which just makes things more confusing!

Tony, thanks, we will look at turning off HTTP KeepAlives as a last resort :)

Jason, we will look at packet capture but the problem is so rare (in comparison to the amount of the traffic that the site receives) that we'll need to setup a pretty beefy machine just to do this.

Dane, yes we are specifying a port on both the content and the service, but I will re-check the configuration just to be sure. And to answer your question, since we upgraded the software a while back, stability has been nothing short of excellent. My only issues have been firstly with the amount of CPU time taken up by the service keepalive scripts, and of course secondly the problem with erroneous rule matching.

If I ever get a definitive solution then I'll try to post it to this list.
