I never had a comfy fit with an internal frame.  Have you tried an external
frame?  They aren't as sexy but they fit me a lot better.  Maybe you would
have luck with one.  Mine is 1.5 lbs with just the frame, shoulder harness
and hip belt.  I strap stuff sacks to it for a diy lightweight pack.
