Do you know the expressing "if it works don't touch it"? ;) I know
your feeling; we are also using an "old" version because newer ones
have added "reply-type=original" to the mime headers and that was
causing problems with some receivers.

You can use the -log in combination with the -superdebug (or
-superdebugT) parameters to get a very detailed log file. Perhaps if
you try with the two different versions of blat you have used you can
spot the difference.

Do you have control of the receiving end as well? You should get the
message directly from the server (without using Outlook) to compare
the "raw" data as received there.

Perhaps somewhere in between a virus scanner is messing with some
messages but not others depending on the exact headers used.
