We do the exact same thing, some of our boxes boot from USB thumb stick. What I love about this setup, is that one can clone the flash memory, and have an immediate backup. Not only that, you can boot up any USB bootable hardware and have an instantaneous lab box that replicates the production routers. Test upgrades, major changes, and them roll them back into the production image. Out of curiosity, why are you moving to Open*?
