If your stack size issue is still >present in -current, let's debug it - there must be a local part to it. I was building with "COPTS+= -m68040", without that it builds, used to build fine with it. It boots for me as well, only have the esp SCSI driver in my kernel though. Which SCSI driver are you using ?
