Sounds like you have done the necessary homework to decide to bite the bullet on revisions.  It does work well except that there is another layer of discipline required.  This involves when to switch over to a new revision (use effectivity dates), working off the old inventory/revision level, when to start ordering components, using an engineering site to get everything ready before moving to production, and so on.  The point is to get your internal procedures worked out and get commitment to follow them.  You asked about tracking inventory by revision.  This is coming, but for now the only "simple" way is a different batch/lot no. and possible physical segregation.  From a production planning/scheduling standpoint the right tool is VPi because it will let you plan and schedule more than one revision of the same item side-by-side.

We are looking for a solution to avoid the ever growing practice of assigning new component numbers every time the component changes. (one school of thought here on interpreting the form, fit, function rule)

Has anyone had success in using the revision level feature in XA?  We have done some testing on this and it seems to work well- we created revisions with different costs and effective dates and tried them out in bills of material. Some are hesitant about the fact that we cannot track inventory by revision level.

We are at release 7.06
