I followed the instructions in the miktex doc as you suggested, but it didn't work :-(

In particular, after undoing what i'd done before, i added my new font to psfonts.map by first editing updmap.cfg with
  initexmf --edit-config-file updmap
then adding
  Map ascii.map
to updmap.cfg, and then executing
  initexmf --mkmaps

But the result of compiling remained exactly the same :-(

Perhaps i should give some additional information about my setup, in case i've missed something:

* I downloaded the ascii.zip file from the CTAN website
* I extracted the files and copied them to the following directories:
  - ascii.map to Miktex 2.8\fonts\map\ascii\
  - ASCII.tfm to Miktex 2.8\fonts\tfm\public\ascii\
  - ASCII.pfb to Miktex 2.8\fonts\type1\public\ascii\
* I ignored the two additional files ascii.ins and ascii.dtx in the zip file because i didn't know where they should go.

When i compile, i still get the error message described in my original email below. Perhaps the messages in between (i.e. the "blah, blah" portion) are important:

* A Package Installation pop-up dialog appears, saying that the file ASCII.mf is missing. (Incidentally, it thinks this belongs to the malvern font package - but i'm sure this is the wrong file from the wrong package.)
* When i click on the Install button, i have to wait a long time while it attempts to locate and download the package.
* The following error messages are displayed:
  - miktex-makepk.exe: A connection attempt failed ... etc
  - miktex-makepk.exe: Data: connect failed in tcp_connect()
* It attempts to do the above twice and fails.
* Then the following error messages are displayed:
 - miktex-makemf: The ASCII source file could not be found.
 - Running ttf2pk.exe ...

(Apologies for the gory details, but i'm trying to prevent a protracted discussion.)

To make this discussion worthwhile to a broader audience, perhaps someone would care to explain what the compiler does when it encounters a request for a particular font. For example: What does it do with the .tfm file? Why does it look for a corresponding .mf file? Why does it attempt to install a package rather than create this file itself? Why does it try to create a PK font?

Any insights will be much appreciated!

You haven't activated the map-file correctly.

If you have changed config.ps and pdftex.map as described in
ascii2006: undo the changes.

Then follow the instructions in the miktex documentation:

If you want have a multiuser installation and want to install the
font for all users call initexmf with the --admin switch. If you
already have a user pdftex.map then you will have to call initexmf
without the admin switch too.

I subscribe to the RTFM principle, but i'm afraid i've been unable to locate TFM to solve this problem despite scouring the internet and the few Latex books at my disposal. Could someone please point me in the right direction - i'm spending hours on something i'm sure could be resolved in 5 minutes if i just knew how.
