the problem occurs when you syslinux a usb from a different computer, typically 
a desktop or server linux box.  The .c32's are specific to the version of 
syslinux on the host.   It's taken a while for me to work this out.  If I've 
prepared an image on my desktop machine and send it to site, then later rsync 
or scp a new version down (rather than upgrade) it can overwrite those 
critical .c32's.  Same as copying all the leaf files onto a stick that has been 
syslinuxed elsewhere.

I use the .tar version of leaf, rather than the images, as this gives me more 
control over partition size.  The solution is to write a new syslinux to the 
media once it has booted and restore the leaf issue .c32's.   Hence my 
original question.

Thanks, I will look into this.  I have recently created a virtualbox config 
that allows me to boot from USB which has made setting up and testing much 
easier.
