Paolo definitely can make a more educated statement, but I do see one point in the diff between your two configs. In the config that is working, you have CONFIG_HIGH_RES_TIMERS set, perhaps without it RTAI doesn't work? By the way, why does the config that fails have CONFIG_EMBEDDED set?
